A chemical distributor asked whether switching from 275s to 330s was worth it. It was, by about $41,000 a year, and it very nearly was not possible at all.


The proposition

A 330 gallon container occupies exactly the same 48 by 40 inch footprint as a 275. It is seven inches taller and holds 55 more gallons — twenty percent more product in the same floor space, the same rack position, the same pallet slot on a trailer.

Every cost in a distribution operation that is charged per position rather than per gallon therefore drops by about seventeen percent per gallon the moment you switch. Freight, storage, handling moves, and the labour attached to each of them.

The measurement that nearly killed it

A 330 gallon container is 53 inches tall. To lift one in and out of a rack position you need roughly 58 inches of clear beam opening — the container plus lift clearance plus the deflection of a loaded beam.

Their racking was set at 56 inches. Not enough. And a great deal of installed selective racking in this region is set somewhere between 54 and 57 inches, because it was configured for a 46-inch container and nobody was thinking about a future size change.

In this case the racking was adjustable — most selective racking is — and re-pitching beams on 700 positions cost about $19,000 in labour and two weekends of downtime. That is a real cost and it still paid back inside six months.

The other three checks

  1. Beam load rating. Two positions of 330 gallon product at SG 1.2 is about 6,900 lb on a beam pair. Plenty of racking is rated 5,500. Check the load plate, not your memory.
  2. Door and trailer clearance. Double-stacked empty 330s stand about 106 inches. A 110-inch trailer door is comfortable; a 106-inch dock door is a bad afternoon. Their dock was 112 inches, which was luck rather than planning.
  3. Forklift capacity at height. A 330 of dense product is heavier than a 275 by definition, and the derating that matters is at rack height rather than at floor level. Theirs was adequate with margin.

One thing that did not need checking: the containers themselves. A 330 handles identically to a 275 on the forklift, uses the same valve standard, the same lid and the same gaskets. Nothing in the parts drawer changed.

How the transition ran

Not all at once, which was the customer's decision and a good one. They converted one aisle at a time over five months, which meant they ran a mixed fleet throughout and could stop if something went wrong.

  • Aisle by aisle, beams re-pitched over a weekend, that aisle's containers swapped the following week.
  • The 275s came back to us on the same trucks that delivered the 330s — a genuine backhaul in both directions, which took roughly $14,000 off the project cost.
  • About 60 % of the returned 275s were reconditioned and resold, 25 % rebottled, 15 % granulated. The customer took the material credit against the new containers.
  • Mixed-fleet period was handled by colour-coding valve handles so pickers could tell sizes apart at a distance. That was their idea and it was a good one.

Would we always recommend it

No. The switch pays when you turn stock frequently, when freight is a meaningful share of landed cost, and when your racking can take it. It does not pay when containers sit for months, when your product is dense enough that weight rather than volume is the binding constraint, or when re-pitching racking is not possible.

It also does not pay if your customers order in 275-gallon units, which sounds obvious and has caught at least one operation we know of. Changing the container changes the order quantity, and that is a commercial conversation before it is a logistics one.
